The advantage is timing: catch a systematic problem now and the factory corrects the remaining 70-80% before it is produced. For activewear, the most common inline catches are inconsistent seam construction, wrong stitch type on gussets, and cutting that does not match the size chart.

Final Random Inspection happens after 100% of goods are produced and at least 80% is packed. The inspector draws a random sample from cartons, checks each piece against your spec sheet, and issues a pass/fail report per AQL standards. This is the last quality gate before shipment and is non-negotiable for any order. Add inline inspection on orders above 500 pieces — the rework cost of a failed FRI on a large order is substantially higher than catching problems mid-production.

AQL Standards for Activewear

AQL (Acceptable Quality Limit) is a statistical sampling method defined by ISO 2859-1. It tells you the maximum number of defective units acceptable in a given sample. The relevant levels for activewear are:

AQL 0 (Critical): Zero tolerance. Safety hazards — exposed needles, sharp edges, chemical contamination, choking hazards. One critical defect fails the entire lot regardless of sample size.

AQL 2.5 (Major): Defects that make the product unlikely to sell. In activewear: seam failure under tension, visible holes, significant color mismatch, non-functional zippers, sizing deviation over 2 cm, fabric that fails the opacity test. At AQL 2.5 on a sample of 80 pieces, up to 5 major defects is acceptable; 6 or more fails the lot.

AQL 4.0 (Minor): Defects that are noticeable but do not prevent sale — loose threads, slight color variation within tolerance, minor print misalignment. At AQL 4.0 on 80 pieces, up to 7 minor defects is acceptable.

Sampling uses Level II for apparel. Sample size scales with order quantity: 1,000 pieces = inspect 80; 3,000 pieces = inspect 125. Your third-party inspector handles the calculation, but write "Level II" into the contract so the method is fixed.

Activewear-Specific Checks

Standard garment inspection misses activewear failure modes. Include these in your inspection criteria:

Seam Stretch. Inspector stretches each seam to at least 80% of fabric maximum elongation. Thread breakage or seam slippage is a major defect.

Opacity Test. Stretch fabric to 50% elongation over a dark surface under bright light. Visible skin tone or contrast panel through the fabric is a major defect. This single test prevents the most common return reason for leggings.

Recovery. Mark 10 cm, stretch to 15 cm, hold 30 seconds, release. If the fabric does not return to within 10.5 cm (5% permanent deformation), it is a major defect. Fabric that bags out after a few wears generates returns.

Logo Adhesion. Perform tape test on printed areas and stretch test on logo placement. If the logo cracks or peels at 30% stretch, it is a major defect.

GSM Verification. Cut a swatch and weigh against the specified GSM. Variance over 5% is a major defect. A legging ordered at 250 GSM that arrives at 210 GSM is a different product.
